I never watched this show much, but I did see Demongo's episode and even recorded his "death."
Demongo's no Palpatine, Sombra, etc. to me in that I wanted his death to stay as much as I want theirs to, but it was still a shocker to read that he survived without any explanation whatsoever, after being supposedly dead for all these years. Is there a likely reason for it? Aku crushed him into nothingness. (Well, I don't know about the demons like him, but I did see exactly how much Aku could take)
I mean, if you've seen the final episode then (SPOILERS) he'll be erased, but still.

Love the Twilight icon. And I REALLY hope they don't pull this with any of my favorite villain deaths (like Sombra, he was the first "official" villain death in FiM showing it can be done there). And when it comes to revivals I'd like an explanation why.
They did this in Season 4 of The Flash, which is one of the two reasons I'm ignoring that season and its Arrow, Legends, etc. counterparts (aside from the cliffhanger resolutions at the beginning). Bringing him back once was fine, and they explained why, and he got an awesome disintegration at the end of that season, but retconning that by bringing him back with zero explanation as to his survival was overkill, and to no useful purpose except in a crossover that, by the way, I'd need all four series' seasons on DVD to get the full thing. (I only watch Flash and Legends, not Arrow or Supergirl, the former is dark though I'm not "FanonDiscontinuitying" it by any means)

Well, considering that they never gave this scene any context, I think your fan-explanation still holds merit. Heck, you could even claim that Demongo was there on behalf of your character. It's not like you'll ever be contradicted.Β

Yeah when I saw this episode I was very surprised. I do admit that I really need to catch up on a lot on the older series because I didn't know that Demongo was actually killed off in an older episode, I just assumed he went "AWOL" or something, so I was rather surprised and excited to see that Demongo made a brief appearance in a newer episode. But now after knowing he was killed off, this really does get me wondering who (the developers themselves without reason, or if they chose a specific character in the show itself that would give Demongo a reason to come back) or what convinced something to give Demongo another chance to appear in the series.
Crazy theory: I had mostly assumed the other night that the reason he came back was "due to his major popularity on the internet" to be either an excuse made up by the developers or if someone brand new joined the development team, then the new person ((IF there is someone new to the series and development, I don't know)) probably made a goof up not realizing or remembering what happened to that character in the older series.
Perhaps maybe this was all just non-canon with no purpose at all just to serve as an unexpected "gift" for people who really liked that character (since people can get overly-hyped about a character return if that character was heavily liked).
Or maybe instead it could be an alternate reality of the show where he actually survived and came back or didn't die at all faking his death ((or if not faking his death, IF the alternate reality thing was true, then he wouldn't have had anything to do with his demise by Aku)), since time travel has happened in this series with Jack being sent to the future and trying to go back to the past, maybe a paradox had to have happened somewhere off-screen if some character screwed something up somewhere in time. (But don't take this part too seriously, since as I said before I really do need to catch up on the older series again.)
Well, there's only one way to find out and that's if he ever makes a another return while the show is still having its remaining episodes to be shown and/or is given a proper explanation in the show as to why or how he's still around. Otherwise if the show gives no explanation and no legit answers by the Samurai Jack development team, then the only other way to find out is if the developers ever decides go to one of those Comic Con panels or whatever hosting a "Question and Answer session" where anyone could have the chance to ask them that question personally.

Yeah, and because I also saw Scaramouche return too in that same episode when I heard he supposedly died as well, my guess is either he survived just for being a robot head because he wasn't officially killed off properly by Jack, or this whole thing about returning dead characters is possibly just a "character reunion" thing going on in an attempt to celebrate the show's return.

Demongo was more of a spirit then a living being. Aku merely dispersed him took him many years to reform, over fifty it seemed.
not that it will do him any good, Jack knows his weakness and may not even know jack Alive bet he assuming he old now as well.

Here's to hoping for a backstory behind how he survived/why he's back.

But man, bless Season 5 for being on Adult Swim.
The fact that Tartakovsky and his old team came back and just changed the show slightly to fit a more mature tone, while keeping everything else as it was, it's great.

Β Agreed, it blows away all the competition this year and even last year. It is the best comeback series I have ever seen and I have tried almost all other series that were good in the past: Totally Spies, Justice League Action, even Powerpuff Girls... my expectations just kept dropping more and more to the point that I never believed that one show can rise from it's slum and get back its glory and now I think that Samurai Jack slapped me with a fish in the face and made me see how wrong I was. This series didn't just exceed out expectations, it blow them away.Β
Β Also, Adult Swim did probably the smartest executive decision by agreeing to air this more mature version of the show. If the series was as censored as it was in CN, it might have been as good as the original but this was just the extra 10 points that made it better. And I hope Adult Swim does more of this and brings back more series, I would love to see a more mature version of the Justice League for example or Batman...
